Engineering an Elemental Illusion: The Interactive LED Sword


When a client commissioned me to build a fully custom, interactive LED sword based on a highly detailed video game reference, I knew this build was going to push the boundaries of what Barraonix Fabrications could do. The goal wasn't just to make a static prop; the goal was to engineer a functional piece of art with interactive lighting modes, a durable travel-ready chassis, and a premium finish.
Over the course of roughly 50 hours, this project became a masterclass in custom electronics, mechanical problem-solving, and functional design. Here is the post-mortem of how it all came together.
The Engineering Triumphs

To make the sword genuinely interactive, I bypassed standard, off-the-shelf LED controllers and engineered a custom system from the ground up.
The Lighting OS: I designed a modular, 120-LED array split across four data channels, all driven by an ESP32-C3 microcontroller hidden inside a custom 3D-printed hilt sled. I wrote a state-machine operating system from scratch in C++ to handle smooth button interrupts, allowing the client to cycle through complex, fluid “elemental” animations seamlessly.
The Crises (and the Pivots)
In high-end fabrication, things go wrong. Professionalism is defined by how you recover.
The Audio Surge: The original design included a DFPlayer Mini for integrated sound effects. During bench testing, a power mismatch fried the audio module. Rather than delaying the project for weeks to order and integrate a new board into an already cramped hilt, I immediately contacted the client, explained the electrical failure, and pivoted to omit the audio. This allowed me to re-allocate that internal space and processing power to double down on the lighting quality.
The Midnight Paint Panic: At the very end of the build, an incorrect topcoat application threatened to ruin the light diffusion on the main blade. It required an emergency alcohol wash and a complete sanding reset. I used the recovery window to actually improve the prop, utilizing a custom panel-wash technique to deepen the geometric striations on the blade. It created a stunning daytime contrast that still allowed all 120 LEDs to punch through beautifully in the dark.

The Evolution of Barraonix Fabrications
Holding that finished, glowing sword in my hands was one of the greatest feelings I have ever experienced as a creator. This build was a trial by fire. It pushed my CAD, coding, and finishing skills to the absolute limit, and it proved that I have the technical capability to build top-tier, convention-stopping props.
Moving forward, Barraonix Fabrications is implementing two new directives to match this level of engineering:
- The Engineering Premium: Quotes will now reflect my position as a Functional Designer, prioritizing complex interactive elements, structural integrity, and rigorous bench-testing over basic aesthetic replication.
- Tiers of Service: Clients will be offered tiered options (Raw Print vs. Base Electronics vs. Elite Interactive) so they can tailor the level of custom engineering to their specific project goals.
